A Few Pipe Sizing Mistakes That Are Easy to Make the First Time
If you’re new to ordering pipes or pipe fittings, the sizing system is genuinely confusing at first — not because it’s complicated in principle, but because it doesn’t work the way the numbers suggest it should. A “2-inch pipe” is not two inches in any dimension that’s easy to measure. A DN50 fitting and a 2-inch pipe are the same thing listed under two different naming conventions. And two pipes with the same size designation can have completely different wall thicknesses and still be called the same size.
None of this is impossible to learn, but it’s the kind of thing where making a wrong assumption early leads to ordering the wrong parts — and that’s an annoying mistake to sort out after the fact. Here are the ones that come up most often.
Assuming DN and NPS Numbers Mean the Same Thing
This is the most common point of confusion. NPS (Nominal Pipe Size) is the American sizing system. DN (Diameter Nominal) is the metric system used across Europe and most of the rest of the world. They refer to the same physical pipes, but the numbers are different.
NPS 2 and DN50 are the same pipe — they both have an outside diameter of 60.3 mm. NPS 3 and DN80 are the same pipe — 88.9 mm OD. But if you see “NPS 2” in one document and assume it means the same thing as “DN2” in another, you’ll end up looking at a pipe that’s less than a quarter inch in outside diameter, which is almost certainly not what you wanted.
The rule to remember: DN and NPS designations are not numerically equivalent, but they refer to the same outside diameters. You need a conversion reference to go between them, not arithmetic. Having a good NPS and DN pipe sizes chart on hand solves this in seconds — you look up one and find the other in the same row.
Assuming the Size Number Tells You the Actual Diameter
It doesn’t, for any pipe size below NPS 14 (DN350). The nominal size is a legacy label from when pipe sizing was based on approximate inside diameter, and it got carried forward through generations of standards even as the actual dimensions changed.
An NPS 1 pipe has an outside diameter of 1.315 inches, not 1 inch. NPS ¾ has an OD of 1.050 inches. These are not rounded values or approximations — the standard OD for each NPS designation is a fixed number that doesn’t change with wall thickness or material. If you measure a pipe from a box that says “1 inch” and get a number that doesn’t match what you expected, it’s not a manufacturing error. The pipe is the right size; the label just doesn’t mean what you’d intuitively expect.
The outside diameter is what matters for connections — it determines whether a pipe will fit a fitting, mate with a flange, or pass through a pipe clamp. Once you know to look up the OD rather than take the nominal size at face value, the system starts to make sense.
Assuming the Same Size Means the Same Wall Thickness
This is where a lot of first-time orders go sideways. Two pipes can have the same NPS designation and the same outside diameter but completely different wall thicknesses — and therefore different inside diameters and different pressure ratings.
The wall thickness is set by the Schedule. Schedule 40 is the most common general-purpose thickness. Schedule 80 is heavier and used for higher-pressure applications. The actual wall thickness that corresponds to a given Schedule number depends on the NPS — Schedule 40 doesn’t mean the same wall thickness across all pipe sizes. For NPS 2, Schedule 40 gives you a 3.91 mm wall. For NPS 6, Schedule 40 gives you 7.11 mm. They’re both called “Schedule 40” but the walls are very different.
If you’re ordering a replacement for an existing pipe, the safest approach is to note the NPS designation, the OD measurement, and the actual wall thickness in millimetres, and match all three. If you’re ordering new pipe to connect to existing fittings, you need the OD to match — the Schedule can vary, but any mismatch in wall thickness should be deliberate and accounted for in the design.
Assuming Metric Means DN and Imperial Means NPS
This one matters when you’re working from mixed-source drawings or ordering from suppliers in different countries. It’s tempting to assume that if a drawing is in metric units, the pipe sizes will be DN, and if it’s in imperial, they’ll be NPS. In practice, drawings get converted, components come from different markets, and the two systems get mixed.
A pipe sized as NPS 4 has an OD of 4.500 inches or 114.3 mm — that’s the same pipe regardless of which system the drawing uses to reference it. But DN100, which is the metric equivalent, has the same OD. If a drawing shows “4 inch” pipe connecting to a “DN100” flange, those are the same size and will connect without issue. If it shows “4 inch” pipe connecting to a “DN125” flange, the ODs don’t match — 114.3 mm versus 139.7 mm — and that’s a problem regardless of whether the drawing is otherwise metric or imperial.
The habit worth building: when anything in a parts list or drawing comes from a different standard than the rest, verify the OD explicitly rather than assuming the size designations will align.
The underlying logic of the pipe sizing system isn’t arbitrary — it developed over a long time for practical engineering reasons. But it’s not intuitive, and the first few times you order pipe it’s easy to make assumptions that seem reasonable but aren’t how the system works. The fixes are all variations of the same thing: look up the actual OD, don’t rely on the nominal designation alone, and when you’re crossing between NPS and DN, use a reference rather than guessing.
